BladeAssure

BladeAssure combines complementary technologies—spanning machine vision, artificial intelligence, advanced materials, and robotics—to move beyond isolated inspections. By focusing on the entire value stream, the system validates and digitizes every critical step, characterizing blade performance while preventing defects. This approach enables “real-time” feedback to the teams enabling products to be built to specification and documented each time preventing issues before they can happen.

To deliver seamless end-to-end oversight, BladeAssure is structured around four primary pillars:

  • Automation: Removing manual variability and driving absolute process consistency.
  • Documentation: Creating a “qualitative” digital ledger of the blade produced.
  • Verification: Quantitative confirmation of the process with data ensuring that all steps align with the design.
  • Prevention: Removing opportunities for non-conformances utilizing various technologies and predictive data.

Roadmap: Current and Future Horizon

TPI is actively deploying BladeAssure across its manufacturing footprint through a phased software and hardware rollout. The ecosystem currently features fully functional vision-based modules focused on real-time cycle time tracking, headcount occupancy, and automated material validation, alongside specialized processing tools for automated repair layout, curing estimation, and component validation. As the platform evolves, TPI’s development roadmap will introduce advanced automation capabilities to oversee complex resin infusions, deep visual defect monitoring, and immersive augmented reality guidance. Ultimately, these innovations will culminate in the deployment of fully integrated smart molds engineered to record and manage every nuance of the blade curing process autonomously.

Research & Development Pioneering Composite Innovation

At TPI, our Research and Development (R&D) is driven by a singular focus: achieving optimum performance at the lowest total delivered cost. Unlike traditional research labs, our R&D is entirely market-focused. We apply advanced composite materials engineering to deliver near-aerospace quality structures at a fraction of the price, ensuring our customers maintain a competitive edge in the global clean energy market.

A Legacy of First-of-Its-Kind Innovation

Tracing our roots back to Tillotson Pearson Inc.—a pioneer in high-performance recreational watercraft and industrial composite structures—TPI has evolved into the world’s only independent utility-scale wind blade manufacturer with a truly global footprint.

Today, we collaborate closely with global OEMs to design, develop, and deploy disruptive manufacturing technologies, including advanced automation, next-generation material applications, and intelligent quality inspection systems.

Elite Partnerships & Pioneering Achievements

For over 25 years, TPI has partnered with the U.S. Department of Energy (DOE) and premier national laboratories to expand global wind energy capacity through advanced design and rigorous testing.

Key R&D Milestones:
  • World’s First 3D-Printed Wind Tooling: Partnered with Oak Ridge National Laboratory (ORNL) to build the first-ever set of utility-scale wind turbine molds utilizing large-scale 3D printing technology.
  • National Rotor Testbed: Fabricated multiple advanced blade sets for Sandia National Laboratories.
  • The First Thermoplastic Utility Blade: Collaborated with industry and university partners to develop, manufacture, and test the world’s first utility-scale thermoplastic wind blade.

Collaborative Ecosystems & Consortia Leadership

TPI provides industry leadership as a founding member of two prestigious, federally supported research consortia:

WindSTAR

WindSTAR (NSF I/UCRC)

As a founding Center of Excellence supported by the National Science Foundation, WindSTAR brings together top-tier university researchers and industry faculty. The center focuses on solving complex structural, design, and manufacturing challenges to accelerate the global penetration of clean wind energy.

IACMI

IACMI (The Institute for Advanced Composites Manufacturing Innovation)

As a founding organization of this US-sponsored National Network for Manufacturing Innovation, TPI leads multiple active projects aimed at reducing the manufacturing costs of composite-based products, optimizing automotive components, and developing advanced compressed natural gas storage systems.

Circular Economy & Lifecycle Sustainability

TPI is committed to reducing the environmental impact of wind turbine blades throughout their entire lifecycle. Through our leadership in the publicly funded RecycleWind research consortium, we are pioneering resilient recycling networks and implementing “eco-design” criteria directly into the initial blade engineering process.

Transparent Environmental Product Declarations (EPD)

We have developed comprehensive Type III Environmental Product Labels (in accordance with ISO 14025) to track the life cycle analysis (LCA) of our blade models:

  • EPD 1.0: Detail-driven data tracking material composition, manufacturing, handling, safe dismantling, and high-value end-of-life recycling solutions for our 58.8m wind blade model.
  • EPD 2.0: Expanded to include advanced Carbon Fiber Reinforced Polymer (CFRP) blade variations. This version maps the precise location of valuable materials within the blade structure to ensure highly homogeneous material flows during disassembly, maximizing sustainable material reuse.

Quality Improvement & Risk Reduction

Our internal R&D priorities blend cutting-edge engineering with operational excellence to ensure profitability and quality:

  • Model-Based Manufacturing: We pioneer advanced digital twin and model-based manufacturing methods to ensure preparation, planning, and execution meet exact specifications—achieving flawless quality on the very first part produced.
  • Supply Chain De-risking: We continuously cross-qualify materials and develop a highly diverse global supply chain to reduce costs and mitigate regional market risks.
  • Prototyping & Scaling: Specialized in-house capabilities for precision molding, assembly fabrication, prototyping, and rapid industrial scaling.

Empowering Innovation: At TPI, we actively foster an internal culture of invention. We provide our global team of associates with the resources and funding necessary to develop proprietary technologies, ensuring we maintain our position as the premier marketplace leader in utility-scale composites.
